Chiller Van Sizing Guide: How Much Refrigerated Space Do You Actually Need?

The most common sizing mistake is choosing a chiller van based on what looks big enough on paper rather than what the load actually needs on a normal day. Oversized vans waste fuel and money on every trip; undersized ones force extra runs, tighter stacking, and a higher risk of temperature spikes when the door has to stay open longer to load awkward stacks.
Start with pallet count, not truck size
Work backwards from your typical order: how many pallets or crates move on an average day, and how many on your busiest day. A van sized for your busiest day will sit half-empty most of the week; one sized for the average day will leave you short during peak demand. Most businesses are better served by a van matched to the average load, with a larger vehicle on standby or on call for peak periods.
Account for headroom and airflow
Refrigerated vans need clear air channels around and above the cargo for the cooling unit to circulate air evenly. Packing a van to its visual capacity often blocks that airflow, creating warm pockets even when the unit is working correctly. A van rated for slightly more volume than your load, used at roughly 80% capacity, keeps temperatures consistent from the front of the cargo area to the back doors.
Match the van to the route, not just the load
Multi-drop routes with frequent door openings lose more cold air per stop than a single direct delivery, so a route with many short stops benefits from a slightly larger unit that can recover temperature faster between openings. A single long-haul delivery, by contrast, can run efficiently in a van sized close to the exact load, since the doors open only once or twice.
